Ford’s Radical EV Reboot: Modular Assembly, Affordable Pickups, and a Break with 100 Years of Tradition

Ford, the company that invented the moving assembly line, is now preparing to get rid of it for electric vehicle production.

The Headline

As John McElroy puts it, “the headline to me in all of this is that the company that invented the moving assembly line for automotive assembly is now going to get rid of it.”

Ford is moving away from the traditional moving line and into a modular assembly system designed to make EVs affordable, profitable, and scalable. This is not a pilot program. It is a five-billion-dollar bet on the future of American EV manufacturing.

The Vehicle

According to McElroy’s reporting:

  • Compact pickup with RAV4-sized interior, usable bed, and a frunk (front trunk where the engine would usually be)
  • Target base price: about $30,000
  • Battery: ~50 kWh LFP prismatic pack with 300+ mile range
  • Performance: Faster 0 to 60 than a Mustang EcoBoost (under 4.9 seconds)
  • Features: Bi-directional charging, BlueCruise option, strong aerodynamics

The Manufacturing Revolution

Ford is taking a clean-sheet approach, replacing century-old methods with a modular system:

  • Three modules: front, center, and rear
  • Unicasting approach: progressing toward single-piece structures
  • 40 percent fewer workstations and 20 percent fewer parts than current builds
  • 25 percent faster assembly and 63 percent less in-and-out work for employees
  • 4,000 feet of wiring eliminated thanks to zonal electronic architecture

McElroy notes that Ford placed the skunkworks team in California, far from Dearborn, to free it from legacy culture. Led by former Tesla executives Alan Clarke and Doug Field, the team was deliberately kept small, agile, and focused on first-principles design.

Why It Matters

  • Ford is building on lessons from Tesla but pushing further. Modularity allows the same plant to flex between pickups, crossovers, and vans without massive retooling.
  • Smaller batteries, faster charging, and in-house software directly address the biggest cost and usability barriers for EV buyers.
  • If Ford executes, this program could force other legacy automakers to follow or risk being left behind in the global EV race.

The Big Risk

As McElroy emphasizes, Ford is taking a massive risk. But the bigger risk would have been standing still. If Ford delivers, it will not just catch up to China. It could change the rules of the game for American manufacturing.
